I am making my own pauldron and need some advise on this last part. How do I go about sewing the trim without the corners bunching up? I thought about cutting darts in the corners but that wouldn't look very clean in my opinion, so I am hoping there is another way.

I used vinyl for the main red and black parts, black cotton for the underside, then I sandwiched a 1/4 inch (6mm) piece of foam between the top and bottom and sewed everything together. The neck straps are actual leather.

Wow- very nice job!  I was going to say the thicker materials like leather/leather/leather-like tend to hide wrinkles on milder curves, so I'd just pin in as best I could and then go for it.  Which appears to be what you did, so there you go!
