How would you choose to reinforce old, thin, or cracked armor? My initial thought is fiberglass, but ugh... I've never worked with it. If I use that, and the armor is cracked, what about the front of the armor? Would you use bondo or something else to fill in the crack?

A piece of an old t-shirt plus ca glue works wonders.

 

For the front, I'd suggest the old abs-paste.  dissovr some ABS in acetone to make a paste. Spread it on the crack, let dry, sand smooth.

 

ABS and bondo don't really like each other.

Thanks for the tip. Would gorilla glue work just as well? I have a tube here.

Be sure to check which kind of Gorilla glue you have, Brian.  Some of them are only for porous surfaces, like wood.

3M makes a glue for ABS/Polystyrene.  I've used it with another piece of poly and glued it behind the crack and then fill the crack with polystyrene paste.
